How Much Warehouse Space Do I Need?

Pallet positions are not square footage. Size a real requirement including staging, packing, circulation, office and growth — with a calculator.

The most common way to get a warehouse requirement wrong is to work out how many pallets you need to store, convert that to floor area, and search on that number.

It produces a building roughly half the size you need.

Storage is only a fraction of a working warehouse. The rest is receiving and shipping staging, packing, circulation between zones, equipment and charging, office and welfare, and the headroom to grow into during a lease you cannot easily leave. Those are the areas people leave out, and they are not a rounding error.

Storage is only 42% of this building. That gap is the reason pallet positions are not a requirement — searching on your storage number alone would put you in a building roughly 2.4× too small.

Why pallet positions are not square footage

Two buildings holding the same pallets can differ enormously in total size, because three things vary independently.

Height. A taller building stacks more levels on the same floor. Going from 32 ft to 40 ft of clear height cuts the floor area needed for the same inventory by a meaningful margin — which is why comparing candidates on rent per square foot misleads. Rack type. Selective racking gives every pallet direct access and uses roughly a third of the storage area for pallet footprint, the rest for aisles. Drive-in racking nearly doubles the density and takes away selectivity. The right choice depends on how many SKUs you hold, not on which number looks better.

Everything that is not storage. This is the part that gets forgotten.

The areas people leave out

Receiving and shipping staging

Goods do not teleport from the trailer to the rack. They land on the floor, get counted, checked and labelled, then get put away. Outbound works in reverse — orders accumulate on the floor before the trailer arrives.

Planning guidance runs 500 to 1,500 square feet per active dock door, with a commonly quoted minimum of about 510 square feet per door for a standard 60-foot trailer. Where you fall in that band depends on dwell time: high-velocity operations that move product straight through need less per door than operations where goods sit for inspection or rework.

Undersized staging is the most common cause of a warehouse that feels full at 70% occupancy. When staging overflows, it spills into aisles, and the whole operation slows.

Circulation

Rack density factors already include the picking aisles inside the racking block. They do not include the main cross-aisles, the routes between zones, or the space around dock doors where trucks are worked. That is a separate allowance on top.

Packing, equipment and charging

Packing benches with their working space, forklift charging and parking, battery changing areas, maintenance space, and consumables storage. Individually small; collectively not.

Office and welfare

Industrial buildings under 100,000 square feet commonly allocate 4% to 10% to office, and most Class B industrial buildings sit at 5% to 10%. This includes not just desks but break areas, lockers and bathrooms, which scale with headcount rather than with inventory.

One subtlety worth noting: office is a share of the finished building, so it cannot simply be added on at the end — increasing it increases the total, which increases the office allocation again. The calculator solves that properly rather than approximating.

Growth reserve

You are signing a lease for years. Sizing exactly to today's peak means outgrowing the building before the term ends, and mid-term moves are expensive.

The reserve is a judgement call about your growth rate and your lease length, which is why it is an input rather than a fixed assumption. If you cannot defend the growth number, that is a signal to look at flexible space options rather than a long lease.

A useful sanity check

Divide your total building area by your pallet positions. For a conventional selective-rack distribution operation the result usually lands somewhere in the low tens of square feet per position.

If your number comes out very low, you have probably left out staging or circulation. If it comes out very high, either your operation is unusually throughput-heavy — a lot of doors and packing relative to storage, which is normal for e-commerce fulfilment — or you have over-provisioned.

What to do with the number

Search on the total, not the storage figure. Give brokers the whole requirement including staging, office and growth.

Have a rack supplier lay out the real building before you sign. They will do it free because they want the racking order, and their drawing accounts for the column grid, dock placement and fire protection constraints that no general calculator can see.
